Comvolt 2200 vs. 4200 Teardown: What’s Inside?

Most portable power stations on the market are built like disposable consumer electronics. They are wrapped in glued or clipped plastic shells, making them nearly impossible to open, service, or modify without breaking them.

But if you are building out a Sprinter camper van, a DIY truck rig, or an off-grid cabin, you don’t want a black box you can’t service. That is why I have been testing out Comvolt power stations for over two years now in my own builds.

In our latest teardown video, my son and I grab a 4mm hex tool and do something you can’t easily do with a Jackery or an EcoFlow—we take the metal shells completely off the Comvolt 2200 and the Comvolt 4200 to see exactly how they pack so much power into such a remarkably small footprint.

The Big Deal: Size, Weight, and Power Density

Before we even look inside, the exterior dimensions of these units tell a crazy story.

If you compare the Comvolt 2200 to a standard plastic-shelled competitor like the Dabbsson DBS2100 Pro, the Comvolt gives you slightly more watt-hours (2,201 Wh vs. 2,150 Wh) while being roughly 49% smaller in total physical volume and 10.6 lbs lighter.

But what blew me away during this teardown is the jump from the 2200 to the 4200. The Comvolt 4200 gives you nearly double the battery capacity, yet it is only 2 inches longer and a 1/4 inch taller than the 2200. Because Comvolt kept the width virtually identical across both units, either one can slide into the exact same tight framing gaps or wheel-well constraints in a custom camper van setup.

Peeking Inside: Comvolt 2200 vs. Comvolt 4200

Once you back out the hex screws, the rugged metal shell slides right off. Here is what we found under the hood:

The Comvolt 2200 Layout

  • The Cells: Features four massive Lithium Iron Phosphate (LiFePO4) cells running side-to-side.
  • The Wiring: Heavy-duty, high-temperature 6 AWG cable rated up to 200°C running directly to the main front Anderson connection.
  • The Components: Five easily accessible fuses right on the main board, two internal cooling fans, and a dedicated internal MPPT solar charge controller linked to the side XT60 port (rated for up to 400W of solar).
  • Space: There’s actually a decent amount of empty space left inside the 2200 layout, which explains why they were able to scale the capacity up so tightly in the next model.

The Comvolt 4200 Layout

  • Maximized Space: Unlike the 2200, the 4200 is packed completely to the brim. They made use of every single millimeter of internal real estate.
  • Upgraded Cooling: To handle the massive energy output, the 4200 adds two more front-facing fans, bringing the total to four internal cooling fans alongside extra aluminum heat sinks.
  • Reoriented Board: The horizontal fuse and component board from the 2200 is flipped vertically to the top of the unit here, completely optimizing the tight space around the massive battery bank and the internal AC inverter.

Seeing the inside of these units confirms why they perform so well over long-term use. They aren’t just standalone generators; they are designed to act as native, heavy-duty 12-volt battery banks.
